Would it be possible to get the CAD files? I am trying to adapt your axles and general design to work on this: http://www.thingiverse.com/thing:2056923 but there are several pieces that would need severe modification. I want to re-use as much as possible, but I would have to make a different housing at least.

What fill did you print your U-joint pieces at? All of the U-joints (originally printed at 20%) I printed broke during use, so I replaced them with ones printed at 100% fill.

I printed the thicker parts of it @ 40% and the "wings" that attach to the cross @ 90%

How much sanding did you have to do to the parts?

Mostly very light sanding on parts like the wheel hubs to make them fit as snug as possible.

Nice job On this. You have This setup as a fulltime awd however all the power can still go out through one tire that has no traction. If you build a transfer case that can lock the differential then both axles would have to lose traction on a tire to stop the truck. a servo could easily engage and disengage the lock as needed

Yeah, it's probably taken a few hundred hours so far counting CAD, sketching and printing.
